    Good stuff smelly, investigate every thing you put back together, and work out the reason why it goes there. If you do that, you do it once, and do it right, and can re assemble with confidance.

    THis plunger you refer to...

    do they move?

    Will nothing happen still if these plungers are not smooth or not functional?

    Also, does the long hose inside the leg suck water from the pumnp to powerhead - like vaccum?

    Sorry Smelly, when I said plunger, I meant poppett, and yes they are suposed to move, before the thermostats open, and during any high speed or high Rpm's when the thermostat is either closed or just can't handle the water pressure behind it from the water pump and the motor needs extra cooling.

    Now these poppetts aren't in brand new condition, and the holes they go in to is probably rough, think I recomended at the time to roll up some wet and dry to polish them up a bit.

    But the small holes should take care of it now, and should still open and work at high Rpm's if required. Also these small holes will help the thermostat as they have no vent and really need it. All the holes are is insurance for cooling, mind you they may salt up eventually, and close over.

    Nup that tube from the water pump is now a higher pressure than below the pump so water is forced up to the engine, from the pump.

    But sucked up from below the pump, that be why she sucked up sea weed at the ramp.

    I know you have probably explained htis before -

    But do the springs for poppets stop against these plungers?

    What role do the springs play?

    Do the plungers move in/out or do the plungers not move and act as a stop for the spring as the poppets move?

    I have already re-installed the stat assy but can't go any further until i get confirmation on above as I may have ot take assy out again and ensure these plungers do move if they need to move..

    Put it back together as per the exploded diagram page 4, I think it was.

    The springs keep the poppetts closed until there is sufficiant water pressure behind them to open them up, and let water in to the block.

    But seeing as there a dodgy design, they now have those holes you drilled in to take care of the initial cooling, just hope the holes are big enough. But not to big as to completely bi pass the opening of the thermostats, I'm hoping they will work fine.

    IT IS NEVER A WASTE OF TIME TO GO BACK TO BASICS WITH A PROBLEM LIKE THIS
    If the pump tested ok I would be taking perticular note of the sleeve connecting the pump to the tube as thats the next vital section in the chain of events in getting the water to the power head.
    All problems are simple to work out if you START AT THE SOURCE AND FOLLOW THE SYSTEM THROUGH ONE SMALL PIECE AT A TIME.

    THanks Blaze - At the same time you posted this, I was re-installing the bottom leg and this time made sure hose connection was made. Great minds think alike!!!

    I reckon that when I re-instlalled the bottom leg (by myself) every time I missed the hose connection!

    Key learning - Always re-install bottom leg with another person.

    Engine will be back together (again) hopefully by 1100 hours AEST.
    Hope to take boat out late tomorrow some time (damn family comitments!! )

    So hows every thing else on your tub smelly, batttery got a good charge??.
    That gearbox going to engage the gears okay, take your time mate don't rush it.

    It will work this time don't sweat it, take some bait and a few beers,
    Don't worry about giving it some stick, once you have got a water stream from the tell tail don't be shy with her.

    It's funny you mentioned the battery - as it was flat - now on re-charger (overnight as well)...

    THe tightening sequence RAT had provided for one head - should the other head be a mirror image but oppositie? I dont know?
