The holes through the swivel bracket & stern bracket have to be lined up (concentric), the starboard side must be ok because you have the shaft through there so it's only the port side it can be catching on.
Stick your finger up there & feel for a lip.
Did you try using the trailer jack with the skeg blocked up to take the weight?
I expect the motor has probably dropped a whisker on the port side so having a helper pulling on the skeg towards the port may help too.
If you're by yourself you might have to get a bit inventive.
You could use some threaded rod to pull it together.
If it's all clean you should be able to see or feel exactly where the port end of the tube is up to then determine if it's catching or just tight.
What is the starboard end threads & hole like, unless they're right you're wasting your time.
In a perfect world the motor would be off the boat and you'd be wiggling the port stern bracket with one hand.
Another thought, unless the transom is perfectly flat may be causing the misalignment so when you feel for a lip with your finger the misalignment bay be front to back rather than top to bottom.

The wife and I spent over 1 hour last night trying to align the motor and tube, with no luck.
I can see and feel the lip of the port side end of tube. It is close to being out.
I am in a catch 22 with the stb side thread. If I fix it now, but still have to bang it in, it may be damaged again. I have decided to take the risk and wait until tube is all the way through and then operate on the thread. If I have to buy a new tube, after all else fails - so be it.
I have the brother comng over on Sat afternoon to help me as well - with that second pair of hands..
What is an efficient way of cleaning out the tube full of muck?
What lubricant should I use in place of grease?

bit hard to say really, they all had their "moments" I guess in a way, the Tv repair bit was good, always out and about, meeting new people and so on, but then the boat part was good too, went building with my brother inlaw for a couple of years to rest my brain from electronics and stuff, then onto IT at a Uni, and that is fun too.

Marine grease will be OK, it is crap grease that will go hard and bugger up, a few people suggest using power steering fluid to lube the tilt tube, but I have found genuine marine grease (I use OMC triple gaurd) will last forever, it should be used in the swivel bracket too.

I guess you mean to clean the inside of the tube? if so, then there is a dozen ways to ddo it, ranging from a bit of dowel with some wet and dry paper wrappped around it, to battery drills with grinder things on them, any of the methods work, you are really try to clean out hard grease and crap, or maybe a bit of loose rust.

ok - i fkd it now - i damaged the thrust washer.
i will now import a whole new kit (tube, washers, etc).
Operation 'Tube' will commence after i receive these parts.
This will involve removing existing tube, washers, etc. and replacing with new.
I will hire a hoist to hold the motor in place, etc...

I think it would be a lot easier to lift the motor off at this stage splash & also knock the pin out of the tilt ram.

OUTBOARD Münchausen syndrome by proxy (MSbP) is a label for a pattern of behavior in which outboard owners deliberately exaggerate, fabricate, and/or induce mechanical problems in their outboard motors.
The pin at the top of the tilt ram Splash, taking it out should make it easier to line everything up.
Did the thrust washer slip out of alignment & stop the tube going through?

The thrust washer did slip out of alignment and probably stopped the tube going through, but when i extracted this washer, I still coudl not get that tube through....
